    Hello all,
    We have been running a project on defect reduction for a particular feature that is weld clad. Some improvements have been made, but for further work we want to conduct a DOE using some input parameters that we feel are key to the process. However, the problem we have is below:
    1. Is there a variable output for weld quality that we can link directly to key input parameters? The majority of defects in this case are due to lack of fusion.
    2. If a feature fails then we can see the defect; however, if it passes what measure can we use to judge how close we were to failure? What numeric scale could we use to say that if we achieved a particular level on that scale, then the risk of defects would be reduced by X%?
    At present we only have discrete data. If anyone has run a similar project or has any information that would be much appreciated.

    What about X-raying the weld?  You may also be able to get some information with sonic analysis.  If all else fails, you’d need to do destructive testing and record when the piece breaks.
