Currently mold a dash which takes secondary door.  The door is a WIP component and is installed immediately after the dash is molded by an operator at the end of conveyor.  We do not normally have an issue with missing doors, however it seems in every shipment (1,000) we get a customer call with approximately 5 doors assembled incorrectly.  There are two hinge points at the top of the door.  Incorrect assy normally occurs when one hinge point is not connected.  from the front the door is still functional and looks “normal” unless you look at the dash assy from the top.   I thought of using a china marker at both locations but interested in any other ideas the group may have.

    Hi Mark,
Pls attach picture, if possible. This will help suggesting the POKE YOKE solution.

Is the door attached via hardware or some ‘countable’ item(s). Kit these items in appropriate lots (sub operation, kan ban driven, etc) and then reconcil the last item from the kit matches the number of dashes that have been ‘put in the box’ so to speak. i.e. kit 40 washers and bolts (4 per dash) and when the last washer and bolt go on you have completed 10 dashes; or if you have a bolt or washer left over, contain the process back to the last point that you are ‘clean’.
